HSMAdvisor v0.872

Whats New:

  • Update Notification Added
    (when a newer version is available you will see a notification on the bottom of the HSMAdvisor window)
  • Number of Flutes and Corner Radius now display on the Tool Drop-Down list

Whats Improved:

  • Chamfering tools improved significantly. Almost everything has been redone and works very solid.
  • High Feed Mills Tool Display has been changed and internal model has been improved.
    Tip Diameter now specifies the maximum Diameter of the mill.
  • A typo has been fixed in the material list. Now It displays 15-5 Stainless steel instead of 15-8

HSMAdvisor v0.862

This weekend was very productive

I have finished work on floating license scheme and volunteers have begun testing it.

Licensing like that requires a lot of work on both the web side AND the client side. So a lot of things can go wrong and hopefully testing exposes all of the possible problems before a paying customer has the opportunity to face any.

Aside from cleanup here and there i have added the material search feature.

"Material" panel is now expandable and it is hiding a search field.
When you type anything into that field, material list right above will filter out items that contain the text being searched.
To clear search results user can just click the red x button to the right of the search field.

Here is how it looks:

You don't really need to click on the magnifying glass button as searing and selecting of material is done in real time as you type text.

In fact in many cases simply typing things like "D2" will select the material you need.

What's New:

  • Material Search Feature
  • Added several new machine profiles to the default machine list
    (When you install over existing installation, use machine import function to add them to your current machine list)
  • Finished floating license module (pending testing)

What's improved:

  • Added Aluminum 6061-T4 to materials list
  • Fixed missing Aluminum 6061-T6
  • Added floating pop-up box to pretty much all fields on the FSWizard screen
  • Cleaned up various things.

Manufacturer-Recommended Speeds and Feeds in HSMAdvisor

One of the latest additions to HSMAdvisor speed and feed calculator is the ability to set manufacturer-recommended speeds and feeds for work-piece materials and groups of materials.

HSMAdvisor uses Brand Name and Series Name to assign speed and chipload tables to tools.

A new "Speed and Feed Source" (S&F Source) indicator has been added to quickly tell user which speed and feed table is being used right now.

HSMAdvisor: Enabling Shared Tool Libraries

In HSMAdvisor starting from version 0.750 it is possible for sevaral HSMAdvisor seats to share the same tool and cut library (myCutDB).

All you need to do is tell all HSMAdvisor seats where the shared database file is located. And then check "Shared Database" option in settings page.
This will make all seats use this file in synchronous mode.

Which means changes to the DB made on one computer will automatically propagate to other computers as well.

HSMAdvisor 0.720

HSMAdvisor has got a brand new CAD/CAM integration profiles manager.

It is now possible to import/export profiles to and from HSMAdvisor.

For now i only had time to add SurfCAM 5.2 to the list. MasterCAM x2 is coming a little later.

While using Capture Wizard yields very satisfactory results in most cases, it does not take a long time to set up either.
The whole procedure of creating a brand new profile takes just about 30 minutes.

If you created your own profile for a CAM system that is not already in the lest, please send it to my e-mail address: cnc@zero-divide.net or create a thread on the support forums. There you can upload XML files directly.

I would like to add it to the next release for everyone to enjoy.

Lessson 2: Outside Profile, Cutter Radius Offset Compensation

In this tutorial we are going to explore different options and techniques when programming cutter movement.

Lets begin with a simple part shown in a drawing below.

Basically it is a rectangular piece 4.00x2.00
For the purpose of simplicity lets make the depth of our profile (z- dimention) 0.75"

We are going to use a 0.5" dia endmill, again because it is a very common size and is easy to do basic math with.

I took a liberty of puting locations for our part/toolpath, so it is easy to extract numbers from the drawing just by looking at it.

Notice the green rectangle. This rectangle represents the path that the center of the tool will have to take to produce the part with required dimentions.
The thing is: because endmills have certain diameter, the center of the tool must be always offset by its radius.

One of the most requested features in HSMAdvisor has long been integration with various CAD/CAM solutions available on the market.

There are two possible ways of achieving said task.

First way: using CAD/CAM API to create plugins to enable HSMAdvisor to "talk to" various software packages.
This road could produce the best results, however implementing it would be laborous and results not always very convinient to use.
Also developer(me) would have to create plugins for many dozens of cad/cam software packages. Muliply that by the fact that with each CADCAM release, a new version of plugin would need to be produced, tested and debugged. This work is for a whole software department and would call for a product far more expensive than what a lot of my customers could afford.

Second way: Grab tool, speed and feed data directly from the CAD/CAM window, process it and then update required information when the calculation is done.
This solution is easyer to implement and could prove to be the most convinient for user as well.

Need i tell you that i have chosen to go the easy way?

Without further delay let me introduce the first Speed and Feed calculator that can be integrated with a CAD/CAM solution by a user himself!

Step One: User launches CAD/CAM solution. We will use MasterCAM x2 in our case.

A toolpath is programmed the usual way, a proper tool is selected and when it is time to enter your speed and feed data you launch HSMAdvisor.

HEM - High Efficiency Milling - Like your HSM but without crazy feedrates

HEM is a relatively new term.

It means High Efficiency Milling. It only became available when constant tool engagement toolpahs became almost standard on most of the CAM software.

Unlike HSM that utilizes chip thinning effect, HEM relies on much larger widths of cut and thus chip thinning does not occur. What gives it its name is much higher material removal rate that would normally be possible.

When you are machining a pocket you are most often only milling at about 50% WOC. But nevertheless you need to calculate speeds and feeds based on the fact that the very first move and every corner will be full slotting action. Which means that the whole pocket needs to be machined at lower feedrate.

HEM uses constant engagement toolpths to make sure that this never happens and that Width of Cut remains optimal. Tool never needs to make a full slot so you can ramp up the feedrate as if you were doing outside profiling.

Here is a video of a 1/2" 3 flute endmill machining a 5/8" deep pocket in aluminum at full depth. Normally this pocket would have been machined in 2 steps at 150 inches per minute.

Using Constant Tool Engagement toolpaths we can go full depth at 0.175" stepover and 275 inches per minute.

The advantage of this method is obvious- Higher Productivity.

HEM is not ideal for all cases and each application merits its own method of machining, but its always nice to know more than one way to do your job.

 

Calculating cutting parameters for custom or form tooling inside HSMAdvisor

If you are working in mold-making, prototyping or even in a job shop you have had to use unusual form tooling before in your life.

Form tooling is often used to machine undercuts and other features on regular 3 axis machines that would otherwise require a multi axis machining centre or are not machinable o at all.

The classical example of a form tool is a tear-drop ball mil, also known as a "lollipop". It has a tip with a certain diameter and a much smaller shank that produces enough clearance to machine undercuts on straight walls. It can also be used to regular surface finishing and 2d milling.

Another example is a T-slot cutter that is used to produce key-ways and t- slots

The main thing to consider when machining with reduced shank end mils is deflection and torque.

While deflection is especially dangerous for long tools, torque becomes much more important for tools with severely reduced shank.

Torque required to break a tool is directly proportional to the diameter of its shank.

And when shank diameter is much smaller than the tip diameter it does not matter how short that weak portion is: unless you compensate for it you will snap the tool.

The first thing that crosses the mind in many such cases is "I gotta run this tool very slow". It may take forever, but in many cases job gets somewhat done.

Contrary to that many experienced machinists have been proponents of different approach. Instead of reducing feed rate to the point of rubbing and below, it is much more productive to reduce cutter engagement if possible and leave feed rate settings largely unchanged.

Trying to keep proper chip load is even more important when machining work-hardenable materials like stainless steel and titanium. In those cases rubbing is not just unproductive, it leads to a very premature, in many cases instantaneous tool failure.

Just how much of a cut is possible to take in each particular case is the black magic that separates beginners from seasoned pros.

An old trick to reduce or prevent chatter in extension holders

Shrink fit holders and extensions often come with a big through hole.

Its primary use is to allow the shank be knoked out from he back should the tool ever snap off. It is also used to supply coolant for CTS machines.

Unfortunately said hole affects rigidity of the holder making it more likely to chatter leaving bad surface finish and badly affecting tool life.

There is however an old trick to prevent or minimize the chatter.

All you have to do is pack that hole with some thick grease.

Don't forget to cap off the oppening so that grease does not escape when the tool is spinning.

Here are several photos of surface finish before and after grease application. All cutting parameters were exactly the same in both cases.
